I am having just the opposite issue, but I think I know what it is, bad seals for the HVAC recirculate flaps. We've got an '02 325xi with sport and premium packages. It's my wife's car. It's got 115k on it. I've put oil in it. I changed the tranny and T case fluid and put brake pads on. Only "repair" was the driver's window regulator. Otherwise the car has been STUPID reliable and just amazing. Yup, this was more of a fishing/learning expedition and it served it's purpose. The Flea Bay dude will do $55 per seat for the elements and that 1/4 the cost of the OEM ones. I was more or less just confirming my logic in the process. In terms of a fire hazard, I don't really think there would be one. Yeah I agree. I've not got too much time in the repair, so it's not a huge deal, but my logic is the same in that it seems a bit silly to try to save a 20 year old part known to not be the best. Believe it or not, Peter, those very boots have lasted a number of years. It has just been since we got here that I've finally worn a hole in them. Motocross boots are pretty tough. My track boots, though, at least have toe sliders on them... I think I've heard of them. The most important thing is that you are happy with them as I know it can be a pain in the City. And the E30 is a wonderful choice for the city. My only wish is that the steering racks were a bit more responsive (I'm planning on resolving that with a Z3 conversion). I don't think it is the OBC deal. I retrofitted my 318is with the full 13 button OBC including this box and although I've not tested the security feature, it has had no impact on things. My money is on something with the ignition switch.by longtallsally - Technical Forum
You shouldn't need to cut any plastic at all. To make it easier, you need to pull the entire vent assembly and after some research, it is pretty straightforward with a screwdriver and pulling it out. From there, you can find out how the individual vents kind of come up and out. You simply slide the O Rings over the posts on the ends and pop the vent back into the assembly and re-install.by longtallsally - Technical Forum

I read somewhere a while back that you can take the vents out and go to the local hardware store and get rubber O Rings and put them on the posts on each end. I too need to do this. I've already had to deal with black wire disease in the headlights. If you saw the "conversion" to US elipsoids that was done, you would all cringe. I ended up having to trace back to about a foot from the fuse block to get clean wire to splice in to get a headlight working. Having cracked a couple in my E30 history, I found JB Weld to work the charm. I had it last a couple years with nary a drip for me a while back. And yes, putting the pump back on is a real exercise in patience. The hardest part I found was keeping the shaft in place while doing the 3 bolts via braille. Yup. Thus why I eventually gave up and let a shop pull the vacuum and fill. Admittedly it was about a 3-4 month exercise in frustration. Now that I know what to do, I could cut that down to a few days and this time would have been a little more patient when the dash was out and done a deeper analysis of the evaporator foam and the fresh air seals from the bay.
